顯示器關鍵材料再生方案實現循環經濟

配向膜為液晶顯示器面板生產所需的關鍵材料，其價格昂貴，但一旦使用完畢，過往只能報廢成為廢棄物，不但造成資源價值的流失，也對環境產生潛在威脅。近年來，全球對於環境保護和資源循環利用的呼聲日益高漲，奇美與全球頂尖面板大廠攜手合作，開展了一項創新計劃，旨在將配向膜進行回收再生，從而實現循環經濟，對於環境的永續發展作出了重要貢獻。

目前台灣的面板廠仍多仰賴從日本材料供應商進口配向膜，當面對客戶提出新需求時，相較於本地的供應商，需要較長的溝通時間，再加上本專案進行的回收再生過程，光是配向膜來回台灣日本間的運輸路途，便不敷成本。而奇美長年深耕面板產業使用之特用化學品，在配向膜相關的新技術開發，擁有研發、製造配向膜的專業優勢，並能進一步拓及廢棄配向膜的收集、回收處理和純化過程等，可提供台灣面板製造廠穩定的材料供應，並且能即時因應客戶所需，達成循環經濟減廢、運輸里程減碳和成本減省的最佳效益。

主要功能為使液晶分子排列的方向整齊一致。奇美配向膜的離子雜質低，具備高電壓保持率(VHR)，此外還提供穩定的預傾角、良好附著力及印刷能力，不會產生亮度不均勻 (Mura)。本材料在熱阻及耐化學性方面也展現絕佳可靠度，不會產生影像殘留。

The alignment film is a key material required for the production of LCD panels. It is expensive, but once it is used up, it can only be disposed of as waste in the past, which not only results in a loss of resource value, but also poses a potential threat to the environment. In recent years, there has been a growing global outcry for environmental protection and resource recycling, and CHIMEI, cooperated with the world's leading panel maker, has embarked on an innovative project aimed at reclaiming and recovering alignment films to achieve a circular economy, making a significant contribution to the sustainable development of the environment.

Currently, Taiwan's panel makers still rely on imported alignment films from overseas material suppliers. When they face new demands from clients, it takes a longer time to communicate with foreign suppliers than with local suppliers, and with the recycling process carried out in this project, it is not enough to cover the transportation cost of alignment films back and forth from Taiwan to overseas alone. CHIMEI has long been dedicated in the specialty chemicals used in the panel industry for many years. In the development of new technology related to alignment films, CHIMEI possesses the professional advantages of researching, developing, and manufacturing alignment films, and can further expand the advantages to the collection, recycling, treatment, and purification of discarded alignment films, etc. CHIMEI is committed to provide Taiwan's panel makers with a stable supply of materials, and it can instantly respond to the client's needs and achieve the best benefits of a circular economy, in terms of waste reduction, transportation mileage reduction, and cost reduction.

The implementation of the circular economy must take into account issues such as waste treatment and pollution prevention, so in addition to technological innovation, there must also be a relevant legal basis to promote the effective conversion of waste into valuable resources, achieving the goal of recycling. CHIMEI has had many discussions with client and authorities such as the Ministry of Environment and the Environmental Protection Bureau, as well as a lengthy review process, including changes to the waste disposal plan, which ultimately allows CHIMEI to recycle and reuse clients' waste alignment films into reclaimed fluids that can be reapplied to clients' processes, creating a legal and compliant recycling model of its own, and realizing the maximum utilization of resources.

Solution

- Helped client to reduce raw material waste and increase chemical recycling and utilization. Compared with using fresh material, the client can save nearly 50% of costs
- Effectively reducing carbon emissions. Based on the current production capacity and recycling rate of the client, we can save 4,422kg of carbon emissions from waste per year. In addition, as a local supplier, CHIMEI can reduce the carbon mileage of transportation by nearly 92%, compared with foreign suppliers


Outcomes

The main function is to align the liquid crystal molecules in the same direction. In addition to low ionic impurities and high voltage holding ratio (VHR), CHIMEI’s alignment films offer stable pre-tilt angle, good adhesion and printability, without uneven brightness (mura). The material also exhibits excellent reliability in terms of thermal resistance and chemical resistance, without image residue.

Providing reclaimed fluids of comparable quality to fresh alignment films allows clients to use them in their in-house processes and use them in products as a key material for display imaging.

With carbon reduction imperative due to the acceleration of global warming, CHIMEI has focused on energy conservation and further minimizing carbon footprints by supporting upstream and downstream partners to achieve net-zero objectives. We have always prioritized environmental protection in striving for improvements through long-term developments in sustainable technologies. With EU enacting stricter TV energy efficiency regulations in March 2023, numerous internationally renowned panel manufacturers have been proactively exploring opportunities to partner with CHIMEI to fulfill their green commitment goals.

In 2016, CHIMEI’s Specialty Chemicals Business Unit started planning and developing energy-saving photoresists as highly customized innovations that must inevitably depart from existing concepts with solutions identified and developed according to the unique processes, equipment, and requirements of each client.
Reduction of baking temperature is one method for increasing manufacturing energy-efficiency, but its effectiveness was hindered as chemical resistance of low-temperature photoresists could not be resolved with common auxiliary raw materials, the replacement of which we had to develop to meet client demands. To this end, we have continuously strengthened our supply chain over the past several years. Suppliers were requested to deliver auxiliary raw materials with different structures to be assessed and recorded in a substantial and comprehensive database, based on the physical and chemical properties from which we then select suitable candidates after internal discussions and communicating with suppliers. We implemented sample tests for subsequent modifications in due time to successfully create our own key auxiliary raw materials to meet client’s needs.


Acquire key material technologies to effectively minimize manufacturing energy consumption

As television energy efficiency regulations become stringent, the adoption of low-power-consumption panels is inevitable, of which dye photoresists that improve backlight efficiency are among the most common energy-saving products. However, enhancement of their heat resistance and transmittance has proven to be a challenge in reaching desired standards despite progress with primary structure selection as well as modification of functional groups. To resolve this issue, we diverged from the initial design “due to the high difficulty for a dye to accommodate both transmittance and heat resistance, let us leave the latter feature to the binder instead!” We then constructed a binder to enhance heat resistance followed with modifications and tests, which achieving outstanding results that had dye-based photoresists entered mass production for clients to enhance the energy efficiency of their panel products.

The COVID-19 pandemic has brought about lifestyle changes such as working from home and remote learning, which accelerated digitalization and fueled the end-user demand for consumer electronics, thereby generating a continuous flow of business opportunities. At the same time, the rapid development of applications in 5G, IoT, AI, electric vehicles, and AR/VR has also driven up the demand for semiconductors, resulting in a shortage of computer chips that overloaded the production capacity of semiconductor assembly and test service providers. Thus, a global leading semiconductor assembly and test company came to CHIMEI at the end of 2020 with a difficult challenge—to come up with a new material solution that can help the company overcome its limit in production capacity.


CHIMEI has accumulated over 20 years of experience in the area of specialty chemicals for the display panel industry and has long focused on the development of photoresist materials and the optimization of manufacturing processes. For our first foray into semiconductor assembly, we were bound by a tight schedule and needed to achieve better performance than the current source without changing the client’s original manufacturing process parameters. Our first measure was to widen the process window as much as possible and raise the products’ tolerance limit so that the products match the client’s manufacturing equipment and parameters, so as to ensure that the material provided by CHIMEI can meet the client’s various test criteria.
Naturally, our goal went beyond meeting the criteria for the existing products but to also achieve the client’s target of improved production capacity. This is where our expertise and experience in photoresist products for display panels become the key to success. Higher photosensitivity in photoresists can help overcome the bottleneck of the photolithography process in costly steppers, thus improving production speed. The higher the photosensitivity, the shorter the required exposure time is, which means a larger production capacity. As sensitivity is the most demanding factor in the performance of photoresist materials used for the production of display panels, CHIMEI has mastered the knowledge and skills in making adjustments to photoresist formulas for improved sensitivity. An analysis of the development history of thin-film photoresists showed that the thick-film photoresists used in semiconductor assembly have similar formulas and structures, allowing us to implement optimization by making changes to the materials used and how they are assessed. Owing to our core competency in photoresist production acquired over the years, we successfully developed a photoresist material for semiconductor assembly that achieved better performance in both sensitivity and resolution, thus helping the client boost their production capacity.

CHIMEI successfully developed and began manufacturing a material that meet the client’s needs in a short time, while also passing various certification tests and inspections to become their new supplier. The process window is a set of allowed ranges for manufacturing process parameters that can achieve the required specifications in the final results even when different parameters are used during the manufacturing process. The manufacturing procedures of the semiconductor industry are usually extremely complicated and involving a large number of parameters that require minor adjustments. CHIMEI therefore offers a photoresist material with a wide process window that can help the client maintain product quality and production stability, and even reduces the time spent on adjusting manufacturing process parameters, thereby improving production capacity and efficiency.

意識到筆電市場中鍵盤薄型化的趨勢正在興起後，奇美便主動出擊著手研發新材料，以因應不斷變化的市場需求。2016年，我們的觀察得到了進一步驗證。當時，台灣的消費性電子及電子零組件製造商光寶科技向奇美提出此需求，希望能為其提供可用於製作更輕薄鍵帽，同時又能維持強度與耐熱度的新型材料。儘管這項任務充滿挑戰性，且需投入大量的時間和資源，但奇美相信憑藉自身的領先優勢，再加上與合作夥伴間的共同努力，將有望開發出客戶所需的新材料規格。

奇美不僅將自身的產品專業知識與光寶對消費端需求的洞察相結合，更進行了包含模擬、可靠性和環境測試等項目在內的系統性試驗流程，藉此確認新等級PC樹脂中各項特性的最適比例。此外，我們也針對新材料在現實應用中可能產生的種種潛在問題，進行了廣泛的模流分析和模擬測試，以進一步為新材料打造出最佳的適用條件。

上述系統性過程為奇美帶來良好的成果，進而實現了重大突破。與先前的標準相比，使用新材料所製作的筆電鍵盤鍵帽已大幅降至小於0.55 mm的厚度，並且能夠同時保持日常使用所需的耐衝擊強度、剛性與韌性。
      
此外，新型PC樹脂的熔融指數提高至每十分鐘45 g。此特性有望帶來雙重優勢，能在實際射出成型過程中達到填飽模穴以及提高生產效率。 
      
而為應對人類共同面對的環境問題，奇美也致力於提高新材料的可回收性，讓未使用的殘料可重複利用而無須丟棄。如此一來，將有利於降低所需使用的材料總量及減少不必要的浪費。

包括光寶科技在內的大部分主要製造商，如今都將PC-145K樹脂投入筆電鍵盤的製造中，因此奇美的新型PC樹脂已然奠定了其業界新標準的地位。儘管鍵盤鍵帽越來越薄，但其耐用性分毫未損，不僅為終端消費者創造更美好的使用體驗，同時也促成了超輕薄筆電的熱銷風潮。
